AdBlue problems: contamination, crystals and warning lights

What causes AdBlue warning lights, crystal build-up and SCR faults, what to do if AdBlue and diesel get mixed up, and how to prevent contamination.

Most AdBlue problems come from three causes: running low, contamination, or fluid that is out of specification. The usual symptoms are an AdBlue or emissions warning on the dashboard, white crystal deposits around the filler or dosing system, and in more serious cases reduced engine power. If AdBlue has gone into the diesel tank, or diesel into the AdBlue tank, do not start the engine — the system needs draining at a workshop.

Common warning signs

  • AdBlue level warning. The simplest one: the tank is low. Refill before the warning escalates.
  • Emissions or SCR system warning. Can point to poor-quality fluid, a sensor fault, a blocked dosing unit, or a failed pump or heater.
  • Reduced engine power. Many modern trucks limit power when the AdBlue tank is empty or the SCR system detects a persistent fault.
  • Engine will not restart. On many vehicles, once the AdBlue tank is empty and the engine is switched off, it cannot be restarted until the tank is refilled.
  • Higher AdBlue consumption than normal, or a sudden change compared with identical vehicles.
  • White crystals around the filler neck, the dosing injector or the exhaust pipework.

Problem 1: running out

Vehicles with SCR are designed not to be driven normally without AdBlue, so the engine control system treats running out seriously. Warnings usually start well before the tank is empty, then escalate to power limitation and, on many models, no restart.

What to do: refill with fresh AdBlue that meets ISO 22241. On some vehicles the warning clears only after the ignition has been cycled or the system has run for a short while. If it persists, a workshop may need to reset it.

Prevention: fill AdBlue whenever you fill diesel, and keep a sealed jerrycan available for vehicles on long routes.

Problem 2: contamination

Contamination is the most damaging problem, because it is invisible and the damage can be permanent. Common sources:

  • Funnels, jugs or hoses that have been used for oil, coolant, diesel or water
  • Filling AdBlue containers with other liquids, or reusing other containers for AdBlue
  • Diluting AdBlue with tap water to make it go further
  • Dust and dirt entering through open containers, IBC valves or dirty filler necks
  • Dispensing equipment made of incompatible metals such as copper, brass, zinc or aluminium

Even small amounts of minerals, metals or hydrocarbons can block filters and injectors, damage pumps and sensors, and deposit on the catalyst, permanently reducing its efficiency.

What to do if you suspect contamination: stop filling from that source, keep a sample of the fluid, and have the vehicle checked. A workshop can drain and flush the AdBlue tank and lines. Problem 3: AdBlue and diesel mixed up

This happens more often than it should, because the two fillers can sit side by side. AdBlue does not mix with diesel, and it corrodes parts of the fuel system.

  • Do not start the engine if you notice before starting.
  • If the engine is already running, stop as soon as it is safe and switch off.
  • Have the vehicle recovered to a workshop to drain the tank and flush the fuel system.

Diesel can damage the seals, pump and sensors of the AdBlue system.

  • Do not start the engine, or switch off as soon as it is safe.
  • The AdBlue tank and lines, and possibly some components, will need draining, flushing or replacing at a workshop.

In both cases the cost of recovery and a flush is almost always far lower than the cost of running the engine and damaging components.

Problem 4: crystals and deposits

AdBlue leaves white urea crystals behind when its water evaporates. You will see them:

  • Around the filler cap and neck after spills
  • On IBC valves and pump nozzles
  • Inside the exhaust around the dosing injector, where deposits can build up over time

Causes: spills that are not cleaned up, leaking connections, blocked or dripping injectors — and, inside the exhaust, long periods of low-temperature running such as idling or short trips, when the exhaust is not hot enough to break the urea down completely.

What to do: wipe external crystals away with warm water and a cloth; they dissolve easily. Do not scrape them into the filler neck. Deposits inside the exhaust or injector need workshop attention, and a blocked injector usually triggers a warning.

Problem 5: out-of-specification fluid

Fluid can be out of specification from the start, through poor raw materials or the wrong concentration, or become so in storage through heat, age or open containers. Signs include:

  • An SCR or NOx warning shortly after filling from a new batch or supplier
  • A strong ammonia smell from the container
  • A refractometer reading outside 31.8–33.2% urea

What to do: set the remaining fluid aside, test it, and switch to a source you trust. Keep the container and its batch information in case the problem needs tracing.

Preventing AdBlue problems

  1. Buy from a supplier who can show what the fluid is checked against, with production dates on the packaging.
  2. Store it cool, shaded and sealed — see the storage guide.
  3. Use dedicated, compatible equipment, and keep it clean and capped.
  4. Never dilute it, decant it into used containers, or top it up with anything else.
  5. Label AdBlue fillers and dispensing points clearly to avoid mix-ups with diesel.
  6. Fill AdBlue with every diesel fill, so tanks never run low.
  7. Record consumption per vehicle, so unusual changes stand out early.
  8. Check suspect batches with a refractometer before they go into vehicles.

Quick answers

Can I clear an AdBlue warning by disabling the system?

No. Disabling or tampering with an emissions system can breach emissions regulations, void warranties, and hide a real fault that will get worse. Have the cause diagnosed and fixed.

How long can I drive after the AdBlue warning appears?

It depends on the vehicle. Most show a warning, often with the distance remaining, before power is limited. Refill as soon as practical rather than testing the limit.

Is it a problem if AdBlue gets on paintwork?

Rinse it off with water. Left to dry, it leaves white crystals that can mark some surfaces.

Can a little diesel in the AdBlue tank be ignored?

No. Even small amounts can damage seals, the pump and sensors. Do not start the engine, and have the system drained and flushed.
